i just recently got my malibu and as i did a headlight restoration on it at work i noticed that the orange running lights on both sides have actually started to melt the orange plastic covering and is starting to warp and discolor the headlight by that bulb. i checked and the bulbs are correct. has anyone else had this problem and is this an issue that chevy is warrentying.

I don't think that it is warrantable but I have had the same problem with my car. I actually purchased a replacement headlamp and it completely melted. If you have concerns about it you could always heat up the headlamp in the oven, pull it apart, remove the amber piece and replace the bulb with a amber bulb afterwards.

Or you can just change from an incandescent bulb to an LED. Just be sure to buy a good quality one. I had some in the front of mine but some of the turn elements started to flicker, so I went back to incandescent. I believe the reason was that the LED was not rated for continuous duty. I rewired my DRLs to use the turn filaments instead of the headlights so that is why the turns are on all the time. I've been watching my housings and don't see any signs of melting yet.

I tried leds and I was disappointed with the light output from the 28 led units I bought. But maybe I will be able to afford better ones in the future.

It will hyper flash. All you need to do is add the load balancing resistors. You can find them at AutoZone like I did on my last car. Other auto stores have them too, I'll bet.

I pulled my lenses apart. Most of the hazing will buff off the chrome part. Heat up the oven to 200F and shut it off. Put the headlight in on a sheet of cardboard and wait 5-10 minutes. Use a wide scraper/spatula to separate the lense. Unclip the amber lense and take it to a grinder and grind out a bigger hole. I had scorch marks that couldn't buff out so I elected to colour match with my body colour. See the very bottom.
